FL400 Front Disc Brake Conversion - Full Kit
Installation Notes
Important Pilot FL400R Fitment & Installation Notices:
- Wheel Clearance Requirement: This kit will NOT clear factory stock Pilot drum wheels. Modern aftermarket wheels are required to provide proper inner barrel clearance for the calipers and rotors.
- Spindle & Bracket Modifications: Installing this conversion on a Pilot requires three straightforward modifications (spindle ear removal, slight plate filing, and bearing spacer trimming). Review the complete step-by-step instructions below.
- Bearings & Seals Required: Specific inner/outer wheel bearings and dust seals are needed to complete the hub assembly. See the detailed parts list below with sizing and links.
- Banjo Bolt & Knuckle Clearance Check: After assembling, verify that the front hub spins freely by hand. If there is binding or friction, check for interference between the caliper banjo bolt/hose fitting and the steering knuckle. Minor clearance grinding on the knuckle or swapping to stainless braided lines with curved banjo fittings will resolve contact.
- Bleeding Procedure & Warning: Like the Odyssey, bleeding the front brakes requires unbolting the calipers and orienting them with the bleeder screw at the absolute highest point to eliminate trapped air. Due to long horizontal line runs and minimal vertical drop from the master cylinder, bleeding can be stubborn and may require multiple sessions. Syringe back-bleeding or vacuum bleeding is strongly recommended.
- Availability & Lead Time: These kits are generally kept in stock. If marked out of stock, they are made to order with an estimated 2 to 4 weeks production turnaround.
Transform Your Honda Pilot FL400R with Front Hydraulic Disc Brakes
Ditch the outdated, fade-prone factory drum brakes on your Honda Pilot FL400R and experience real, confidence-inspiring hydraulic stopping power. The stock drum setup is notoriously underpowered for a machine of the Pilot's speed and weight—often suffering from severe heat fade, unpredictable pulling, and poor performance in water, sand, or mud. Converting to front hydraulic disc brakes is one of the most essential performance and safety upgrades you can make to your FL400R.
Our complete conversion kit delivers crisp lever feedback, balanced stopping force, and superior heat dissipation, allowing you to ride hard and brake with total confidence.
Complete Bolt-On Kit Includes:
- Heavy-duty CNC-cut caliper mounting brackets
- Dual-piston hydraulic brake calipers
- Matching high-grade stainless front brake rotors
- Pre-installed high-friction brake pad sets
- All required high-tensile mounting hardware
Required Bearings, Seals & Hardware:
To mate the conversion hubs to your factory Pilot spindles, you will need the following bearings and seals:
- FL400 Front Disc Brake Conversion Full Kit: Qty 1
- Inner Dust Seals (Qty 2): 30x42x6 double lip
- Inner Bearings (Qty 2): 22x42x12
- Bearing Spacers (Qty 2): Can use the OEM factory spacers trimmed down to 19.80mm, or fabricate from aluminum tubing (see modification notes below).
- Outer Bearings (Qty 2): 20x42x12 (OEM bearings can also be reused)
- Outer Dust Seals (Qty 2): 28x42x8 double lip (OEM seals can also be reused)
Pilot FL400 Spindle & Fitment Modifications:
The installation sequence is fundamentally identical to the FL350 conversion, requiring only three simple modifications to adapt the OEM Honda Pilot spindles:
1. Mounting Plate Adjustment
On the caliper mounting plate, two of the mounting holes must be filed out slightly with a hand file. This removes a minimal amount of material and ensures perfect, bind-free bolt alignment with the Pilot spindle mounting bosses.
2. Spindle Ear Removal
The upper rear ear/mounting hole on both the left and right spindles must be ground off for caliper and bracket clearance. A handheld die grinder makes quick work of this modification—it typically takes about 15 minutes total for both sides. Ensure your cuts are smooth, deburred, and symmetrical from side to side.
3. Bearing Spacer Modification
The inner bearing spacer must be sized to precisely 19.80mm in length. You have two straightforward options:
- Trim your original OEM bearing spacers down to 19.80mm on a lathe or with a precision cut.
- Because OEM spacers are discontinued and hard to find, you can fabricate new spacers using readily available 1-1/8" OD x .125" wall aluminum round tubing cut to 19.80mm.
